Here you go, best photo I could take under the circumstancs. I really think that "capping" the circumference of your hinges would have a significant effect on stiffness.

Check out this 3-D rendering in aluminum 6061-T6.
I'll spot weld the 2 pieces together to get a 4 inch wide hinge.
By working with the 2 inch material I saved about $200 on the whole deal.

The weight of one four inch hinge before boring and cutouts is 2lb 3oz.

Actually, if I had known it was going to be this easy, I'd have started this way.

Yeah - i gots good glasses - for me i would have had to cut fat and then file to shape - you have great eye hand coordination, simple as that and i am simple jealous of your ability!

The problem I had was that the casting would shrink as it cooled. The result was it would twist a bit as the surrounding sand gave way. Because the sand at the bottom of the mold had noplace to go, it stayed pretty true. Not so at the top of the mold though.

The next step was to make them out of wood and put a slight bevel to the sides. A mold would be made of that and I would guess I would be dealing with the same hinge as the original.

The downside was that it would likely take as long to do that as it would to cut them from a billet. If there had been some interest from some of the other builders, I would have gone that route and just have them pour some extras (and keep the mold available) but under the circumstances, this seemed to be the most viable/practical option.

I think I spent more time running back and forth to the foundry than I did cutting these.
